I was drilling and driving with my DW the other day, switiching between the two speeds. Somehow the gearbox selector switch got “stuck” between 1 & 2 and this gave all the indications of a busted clutch. Helpful guy at the DW factory store pointed this out to me and saved me the cost of a new clutch.
There are usually some good deals for odds & ends at DW factory stores if one is near you.

I never met a tool I didn't like!
The tip was that the switch was in "neutral". He heard "bad clutch", took it to DW service, and (I guess) they looked at that first. I have a DW hammerdrill, and had this happen to me. When not pointing at speed 1 or 2, it will make also noises like a bad clutch (even though it doesn't have a clutch). Luckily I spotted my switch being wrong before driving it to DW service. :)
EDIT: Ok, I didn't tell you the fix either. FIX: Turn switch to any valid speed setting, and fire it up again, before carting off to DW service.
If everything seems to be going well, you've obviously overlooked something.

I often buy tools at my local DeWalt/B&D store.
They are rebuilt with an original warrantee. I had a 7.2 amp drill do that to me: they fixed it 1st time, second time replaced it with a brand new one, no extra charge (malfunctioning one was a rebuilt).
Besides that one, I have NEVER had a speck of trouble with their rebuilt tools.
I buy my "T" blades for the Bosch style jug saw there, bits plus odds and ends. New, good parts, just discounted.
Not everything is always in stock, but if I want something big & I can wait, they will order it in, rebuilt, for me.
