Regarding the article describing a technique to construct trimless window returns from MDF:
In our experience the transition between the mdf and sheetrock always cracks – especially after several heating seasons here in NYC.
Has anyone else achieved success with this method or a variation of it?
We are being asked to complete a project with trimless returns and wonder if there’s a way to reliably do it that we’ve missed in the past.

It never ceases to amaze me, the lengths some people will go to to make a simple job difficult. I agree that it's going to crack. Obviously they don't use subcontractors for drywall. I suspect that they find drywall returns problematic because they're not very good at drywall. A professional finisher can do a set of window returns in 15 minutes. This nonsense is pretty irrelevant where bullnose is the norm.
