I need to make a sign for a customer. I plan to use a router and some letter stencils to make it. The only stencils I can google are 2.5″ tall. I need them to be at least 4″, would prefer bigger.

I see that Rockler has templates, probably the same 2.5" that you mention from Milescraft.
How about pantograph type setup?
Sandblasted?
you might be really amazed at how easily you can freehand letters with a router. I did some a few years ago and it wasn't an important item so I just freehanded it.... it actually came out near perfect.
Try it on some scrap material.
